Custom Corrugated Packaging: A Cost Guide for Mid-Size Brands and Buyers

Custom corrugated packaging is one of the most impactful and most misunderstood investments a brand or manufacturer can make. Pricing varies widely, lead times are longer than most buyers expect, and the variables that drive cost are not always obvious. This guide explains what custom corrugated packaging actually costs, what drives that cost, and what to expect when sourcing it.

What Custom Corrugated Packaging Costs

Custom corrugated box pricing depends on four primary variables: box dimensions, board grade, print complexity, and order quantity. Generalizing across all of these is difficult, but here are realistic ranges for mid-size brand buyers.

For basic one-color flexographic printing on a standard RSC box, pricing typically runs $0.80 to $2.50 per unit at quantities of 1,000 to 5,000 units. For two-color or full-color flexographic printing, expect $1.50 to $4.00 per unit at similar quantities. Digital printing, which is better suited to short runs of 250 to 1,000 units, typically runs $3.00 to $8.00 per unit depending on coverage and complexity.

These ranges shift significantly with volume. An order of 10,000 units may cost 30 to 40 percent less per unit than an order of 1,000 units. An order of 50,000 units may cost 50 to 60 percent less per unit than the smallest runs. Custom packaging pricing rewards volume more than almost any other packaging category.

Minimum Order Quantities

Minimum order quantities for custom corrugated packaging vary by supplier and print method. Flexographic printing requires the production of printing plates — typically one plate per color — which creates setup costs that make very small runs economically unviable. Most flexographic suppliers require minimums of 500 to 1,000 units, with 1,000 to 2,000 units being common for smaller box sizes.

Digital printing has no plate costs, which allows for smaller minimums — sometimes as low as 100 to 250 units. However, digital printing is generally more expensive per unit at scale and is best suited for product launches, samples, limited editions, or highly variable SKU mixes.

For established brands ordering in volume, flexographic printing at 5,000 units or more is typically the most cost-effective path.

What Drives Cost Up or Down

Box dimensions

Box dimensions directly affect material cost. Larger boxes use more corrugated board per unit. A box that is 20 percent larger in all dimensions uses significantly more material than one precisely sized to the product — which is one reason right-sizing custom packaging matters both for cost and for dimensional weight charges in shipping.

Board grade

Board grade affects both cost and performance. Single-wall 32 ECT is the standard for most e-commerce and retail applications. Double-wall construction costs more but is appropriate for heavier products or industrial applications. Choosing the wrong board grade — either too light or heavier than necessary — adds unnecessary cost.

Print coverage

Print coverage affects ink cost and drying requirements. Full-bleed printing with heavy ink coverage costs more than a simple logo on a kraft background. Design choices made early in the process have real cost implications.

Structural complexity

Structural complexity adds cost. A basic RSC box is the least expensive structure. Mailer-style boxes with self-locking closures, custom inserts, or special die-cut openings involve additional tooling and assembly cost.

Lead Times for Custom Corrugated Packaging

First-time orders with new suppliers typically take four to eight weeks from artwork approval to delivery. This timeline includes plate production for flexographic printing, a press proof or sample approval process, production, and shipping. Buyers who need custom packaging for a product launch should plan accordingly — eight weeks is a more reliable planning horizon than four.

Repeat orders with established artwork and approved specifications typically turn in two to four weeks. High-volume relationships with dedicated production scheduling can sometimes compress this further.

Rush production is possible but expensive and subject to capacity availability. Planning lead times carefully is more reliable and cost-effective than relying on rush options.

What to Provide When Requesting a Quote

A custom packaging quote requires specific information. Suppliers who quote without this information are guessing, and guesses become problems at invoice time. For an accurate quote provide: interior box dimensions in length, width, and height; the product weight and any stacking or compression requirements; desired board grade if known; print specifications including number of colors, approximate coverage, and whether you have print-ready artwork; desired quantity and whether you anticipate repeat orders; and required delivery date.

Providing a sample of the product or a detailed spec sheet helps suppliers recommend the right structure and board grade, which affects both cost and performance.
